This is an awesome guide baa. This's going to be my first reference while I put my armor together, though I do think I'm going to try fiberglass.

It does get a touch warm, but then any full body costume tends to. I am also a heavy fighter in a group called the SCA (Society For Creative Anachronisms) so I am used to the inherent heat from a full helmet. But to answer your question on the helmet, as long as you have the resperator area open and what not, even with the grill and screen it is still quite breathable.
The heat of the costume is why I am having the power unit section house some light rechargeable batteries and some fans to circulate air through the armor. The grill on the back works perfectly for just that purpose if you take the time and sculpt it right. Something that also helps for prolonged wear at a convention is having a camel pack or some other type of fluid bag with a straw to your mouth. Water is your friend.
Just make sure you give yourself easy access in your armor to use the toilet!
